    "Driving to work this morning, someone that was apparently in a hurry almost took my life (it's a good thing that when I got the bike, I gave the whole brake system an overhaul). They hauled right out and locked up their brakes, as did I. Lucky this time, and very scary. I can't stress enough everyone getting their brakes in tip top shape."


    Introduction:

    Brake lines are designed to be "wear items"---parts that gradually wear out and need to be replaced after a period of time (the factory recommends every 4-5 years). In fact, all original brake hose is ink-stamped with the production date (month/year) of that hose somewhere along it's length (along with the manufacturer's name, batch codes, country of origin, etc.).

    So maybe you'll want to take a quick peek, and scare yourself a little bit now, before you have a "close-encounter-with-a-distracted-cager" kind: just how old are your brake hoses?

    Unfortunately, most previous owners have probably neglected this vital safety maintenance procedure, and the brake lines on your bike are getting to be 20, 25, almost 30 years old----far, far past their useful lifetime. They are perhaps marginally acceptable for everyday driving.....when nothing truly surprising happens. But when the above "testimony" situation arises to you, what story will you end up telling?

    So here's the bottom line: if your brakes are are in anything but tip-top condition, you might as well be driving blindfolded. Bikes are inherently dangerous......you're outnumbered, outweighed, and under-protected, so you owe it to yourself to make sure your braking system is in perfect condition. And no matter who might be "at fault", just remember that NO amount of money is ever going to reverse your permanent disability, disfiguration, or death.

    Our complete selection of STAR-6ZF BRAKE LINES are now available, in both the original style flexible black rubber hose or constructed using an advanced-design, high-performance braided stainless steel hose---an upgrade that will dramatically improve brake system feel and performance, and go a long way to bringing your bike up to modern-day braking standards.

    And all of the STAR-6ZF brake lines are designed and custom-fit to exactly replace your original, model-specific brake lines in both appearance, fit, and especially function.

    NOTE: our lines are the ONLY fully DOT approved brake lines on the market. Other suppliers of brake lines---including the well-known "brand name" producers of such lines---are using DOT-approved rubber or stainless steel HOSE---as all manufacturers are required to use---but the completed BRAKE LINE ASSEMBLY is not DOT-approved.

    To have a completed BRAKE LINE ASSEMBLY be DOT-approved for street use, each individual completed unit must be pressure-tested to 3000psi and pass a series of other tests. Only when EACH INDIVIDUAL UNIT OF PRODUCTION PASSES SUCH TESTS can that individual line get a DOT approval number die-embossed onto the end fittings.

    Needless to say, all of our lines are tested, and therefore are approved by both the NHTSA and the DOT for street-legal use.


    The Fine Print:

    This is why, if you read the advertising claims of brake line manufacturers carefully, you may find the words "DOT-approved" being claimed in regards to the brake HOSE, but never to the completed brake LINE. This is the key difference that all the brake line builders realize, and take great pains to either hide or disguise..........either by stating that the HOSE (rather than the assembled LINE) is DOT-approved, or claiming that they are "approved for off-road use only".

    But now you know better!


    The Finishing Touches:

    When installing your new lines, ALWAYS replace the copper crush washers at every union joint. You should also consider replacing both the brake union bolts and especially your caliper bleeder screws at this time, too.....as dirty, sludged union bolts and plugged bleeder screws will not only contaminate the new fluid, but may make bleeding a new system next-to-impossible.

    Also, you will find it VERY difficult and time-consuming to bleed a "dry" system on these bikes. The small master cylinders used on these models move just a tiny amount of fluid on each piston stroke, and it can take 30-60 minutes of manual pumping to actually hand-bleed a dry system. For incredibly easier and quicker results, we recommend the use of a pressure or vacuum-bleed device, such as the Mity-Vac brake bleeding system listed further below.

    And, if you choose to install the Speed-Bleeders style of caliper bleeder screws, do NOT install them into a dry system! You will NEVER bleed those brakes, since the vast amounts of air in an empty brake system acts as a "spring" when it gets compressed, and will not allow enough pressure build-up to release the spring-loaded valve inside of a Speed-Bleeder type of bleeder screw. If you wish to install Speed Bleeders, leave your standard bleeder valves installed in the calipers, fill and bleed your system, and then remove the standard bleeders and replace them with Speed Bleeder valves, and then re-bleed your system.




    STAR-6ZF Original Style Rubber Brake Line Applications:

    bhr1) Reproduction original style RUBBER BRAKE LINES, fully and completely DOT approved, with pre-bent banjo fittings and configured for each specific model. These are NOT generic lines and the entire line assembly is DOT-approved.

    All of our STAR-6ZF original style rubber brake lines are made from fully approved two-braid PVA reinforced hose that is compatible with all DOT3, DOT4, and other non-petroleum based brake fluids. Theses hose meet all DOT and FMVSS-106 and SAE J1401 specifications, and come fully assembled, ready-to-install with the bright zinc-plated banjo end fittings already pressure-crimped to the hose. NOTE: some models may have originally used yellow-zinc plated banjo fittings, which are no longer available due to environmental considerations.

    On models that were originally equipped with the outer coiled spring armor, our replacement lines will also have such spring-armor installed. Caliper lines also come with an attached hose routing bracket rubber grommet that is similar to the original.

    These are the finest replacement rubber brake lines that are available.

    NOTE: because our lines have been designed and test fitted on ORIGINAL BIKES, they may not fit well or at all on bikes that have been modified from original via the use of these different major components: forks, fork tubes, brake calipers, steering under-bracket or crown bracket, handlebars, or master cylinders.

    STAR-6ZF Braided Stainless Steel Brake Line Applications:

Constructed with a PTFE Type 62 Teflon coated inner tube---therefore making these lines compatible with all types of brake fluid on the market today---and then wrapped with 16 layers of a braided stainless steel mesh, making them the finest quality and safest lines on the market today. These lines truly give you the best braking system enhancement for your money.

    Our braided stainless steel brake lines are available with your choice of the protective, translucent plastic outer sheath color: Black (BLK), Bright Blue (BLU), Bright Red (RED), or Clear (CLR). Please note that the Clear (CLR) outer sheathing allows you to see the inner stainless steel braid directly, so that the hose appears like it is "silver" or "chrome".

    All of our STAR-6ZF braided stainless steel brake lines come with the bright zinc-plated banjo end fittings already pressure-crimped to the hose, making the lines ready-to-install, as original (NOTE: some models may have originally had yellow-zinc plated banjo fittings, which are no longer available due to environmental considerations).

    On models originally equipped with the outer coil spring armor, these replacement braided stainless steel lines will NOT have such spring-armor installed.....it is not necessary as the braided stainless steel mesh is far stronger and more puncture-resistant than the spring-armor ever was.

    All caliper lines also come with an attached hose routing bracket rubber grommet that is similar to the original.

    NOTE: because our lines have been designed and test fitted on ORIGINAL BIKES, they may not fit well or at all on bikes that have been modified from original via the use of these different major components: forks, fork tubes, brake calipers, steering under-bracket or crown bracket, handlebars, or master cylinders. Braided stainless steel lines have very little (meaning: "zero") rotational flexing ability, and thus once their end fittings are bent and oriented to a specific application---such as with our lines---there's not much end fitting orientation variance (from original) available----unlike with our rubber lines, which have a much greater range of flexibility to them.

    Also, please be aware that braided stainless steel lines will give you a much firmer lever feel and quicker, more precise and responsive braking action. You will need to get accustomed to the new braking characteristics of your bike in a controlled manner: practice makes perfect. Trust us---you do NOT want your first real "practice" session to involve a panic stop!

    Finally, since stainless lines have almost no "pressure swell" to them AT ALL, it is not uncommon that any brake disc rotor warpage issues.....even minor ones.....that were previously unknown or minor in effect while those old, worn rubber lines were installed, will become HIGHLY NOTICABLE when you install stainless steel lines. There will no longer be any "swelling, pulsating, deteriorated rubber hoses" to absorb all those tiny pulses of fluid pressure that a warped rotor(s) causes.....and you WILL feel these pulses (in the lever, and in the brake system action) with a stainless brake line installed!

    Now, give this idea some thought: with new braided stainless steel brake lines, a rebuilt master cylinder and rebuilt caliper(s), and with a replacement EBC high-performance, bolt-on disc brake rotor and brake pads (or two, or three, depending on your model)---could it be that all of a sudden, your 20+ year old XJ-series bike now stops just as well as a modern bike?

    Master Cylinder Rebuild Kits:

    mc1) OEM and aftermarket brake Master Cylinder Rebuild Kits contain all the operational parts you need to correctly rebuild your master cylinder: piston, piston seal, piston spring, piston rubber sealing boot, and retaining circlip. NOTE: the piston seal does not come pre-installed onto the piston, and at first glance, you may wonder "how the heck do you get that small seal opening over that large piston?". Well, lots of lube (brake fluid) and patience and a small, dull pry tool works wonders. Make sure that you install the seal with the flared seal "lip" facing towards the fluid outlet!

    NOTE: be sure you very carefully clean and inspect your used, original master cylinder for any damage and rebuildability. If the pressed-in steel piston bore is badly scarred or pitted-rusted, then it must be honed to a silky-smooth finish before installing new components. If pits or scratches are too deep to be removed, it is best to obtain a replacement master cylinder (new or used) rather than to try to rebuild a damaged original.     Master Cylinder Sight Glass:


    mc2) While you're rebuilding or even replacing your front master cylinder, you might as well go ahead and replace that dull, clouded, cracked thick plastic sight "window" that allows you to see the level of brake fluid in the reservoir. The original "transparent" round plastic window ages neither gracefully nor well over time, and becomes cloudy within a few years. Our replacement flat mineral glass windows are the correct size, they won't ever get cloudy, and are one of those small details that you can step back, look at, and say to yourself: "Kewl".

    Okay, all that's the good news. The bad news is that the old plastic seal can be a beast to remove. Sometimes, they come out all nice and easy. Sometimes, you have to struggle, and do as that classic old Pink Floyd song suggests: "One of these days, I'm going to cut you into little pieces......". You get the idea. You'll have to fight, struggle, and then win. Clean out the edges of the bore exceedingly well, and make sure that all remaining pieces and remnants of the old window and adhesive are gone before gluing in the new window.

    And while you've got that old sight window out, go ahead and dig out the thin aluminum disc that lives right behind the sight window, and which restricts the view of the fluid in the reservoir. Although this disc never wears out, it does hinder you from getting a good view of the fluid level. Again, just carefully pry it out.

    Finally, you'll need a good quality adhesive to install the new sight glass into the cylinder body. Although there are probably lots of brands of gasket-maker/sealant material that will work, we've found one that is black, easy to work with, and is impervious to brake fluid (NOTE: if you're going to try to use some gasket material that you have sitting around, make DARN SURE that you test it to see whether brake fluid attacks it or prevents it from hardening (almost none of the major gasket-maker materials have been "tested" by their manufacturers against brake fluid, since you do not normally ever use gasket-sealant material in a brake system).

    Disc Brake Caliper Bleeder Screws:

    Brake pads generally have one or more SHIMS on their backsides, both to help equalize piston pressure against them and to also serve as anti-squeek devices (they don't always work too well in that capacity, and the use of automotive-chain-store brands of anti-squeak goop can help somewhat in this regard). Some models also used a variety of upper SPRINGS, which normally snap into place on the top of the caliper body, above the pads, to also serve as an anti-rattle and alignment device.
    And most models use either a threaded or unthreaded large diameter pad retaining PIN, and a caliper-to-floater plate retaining PIN, and the associated clips to capture those pins.

    bp1) Master Cylinder DEEP-REACH CIRCLIP PLIERS----these special extra-deep 90-degree angled circlip pliers allow you to easily remove and install the circlip (or "c'-clip) that hides way down inside the top of the plunger bore (below the rubber boot). Without a DEEP set of circlip pliers, you're going to fight and struggle with this part of your master cylinder rebuild project. Regular store-bought circlip pliers may have a 90-degree attachment, but unless they are extra-deep like these, they still won't be able to reach that circlip.

    bp11) Aftermarket BRAKE BLEEDER KITS. By eliminating the need to constantly pump-and-release the hand lever, and loosen and tighten the bleeder screw, you'll save yourself an incredible amount of time, effort, and swearing with these kits.

    The master cylinders on these bikes push a very small amount of fluid with each hand stroke, and thus bleeding a system is a long, time-consuming chore----but, on the positive side, it's a really great way to build up a really strong, firm, manly handshake and grip. But there's other ways and times to accomplish that, so when all you want to do is bleed your brakes, then there's nothing better than these labor-saving tools.

    NOTE: hand-bleeding a dry system...such as when you change brake lines, or have rebuilt the master cylinder or calipers....is next to impossible to do without the use of a Mity-Vac vacuum system. It will take you hours to do by hand. With a Mity Vac, you'll do it in about 10 minutes, tops.

    The one-way valve kit is recommended for bleeding already full systems during annual fluid changes, etc.

    Hints: Make sure you don't run out of fluid in the reservoir when using these tools!

    Also, make sure that your caliper bleeder screws are clean and pass fluid freely (and continue to do so once the system is evacuated) as old debris in your brake system settles down to the lowest point in the system (the caliper reservoir) and gets sucked into the bleeder screw during bleeding, this clogging the system and making it impossible to bleed.


    HCP5908 All hail the great MITY-VAC vacuum assisted brake bleeder system. This complete kit contains the patented Mity-Vac vacuum-assisted brake bleeder vacuum pump, a fluid cup with bleed and storage lids, and assortment of clear hose lengths, adapters, and instruction manual.

    HCP8546 Aftermarket ONE-WAY VALVE BLEEDER HOSE KIT. The principle behind this simple device is just like the Speed Bleeder screws listed previously: a pressure-controlled one-way valve allows fluid out, but snaps shut to prevent air from rushing back in....thus allowing one person to easily bleed their brake system. Just release your standard brake caliper bleeder screw, install the clear tube over the fluid port, and begin pumping the lever. Nowhere near as quick and easy as the Mity-Vac listed above, but a very useful alternative to the muscle cramps you'll get trying to bleed your system using the old-fashioned (two-person) method.     These flexible ball-tipped wire cylinder hones are especially made to give the master cylinder piston bore a gentle and proper hone pattern, removing minor surface imperfections and buildup that simply cannot be reached in any other way. Design allows full reach to end of piston bore for complete precision coverage. Super-fine 320-grit material provides the necessary toughness to properly refinish the bore. NOTE: the stranded wire "shaft" of these hones will fit into most drill chucks, but it is advised you perform the operation at a very slow speed, and for no more than 30-45 seconds. ALWAYS keep the hone wet with brake fluid while honing!

If you choose to re-use your union bolts rather than replace them, we strongly suggest that you clean them internally.....they collect quite a bit of sludge, rust, and varnish internally, and you don't want that material getting into your brake system after your system rebuild or re-bleeding efforts. Available in either 18-8 stainless steel or brass, these brushes not only help make the job of cleaning parts so much easier, but also insure that threaded passages are clean, clean, clean and less likely to strip or deform when fasteners are inserted once again. All brushes have a "finger-loop" in the end to make twisting action easier. Stainless brushes will last longer and can clean more aggressively, so be gentle when using them on aluminum carb bodies and bowls. Brass brushes are gentle on soft metals like carb bodies, but require more effort to produce a cleaner surface and wear out more quickly

    "Brake lines are designed to be "wear items"---parts that gradually wear out and need to be replaced after a period of time (the factory recommends every 4-5 years). In fact, all original brake hose is ink-stamped with the production date (month/year) of that hose somewhere along it's length (along with the manufacturer's name, batch codes, country of origin, etc.)."

    I know this has come up before - I assume the new rubber lines posted here have the same replacement cycle, but what about the stainless steel braided lines? Once-and-done, or replace them every 4-5 years too?

    The braided stainless lines will have a life-expectancy of 10-20 years. Depending on how it's stored (in the sun or not), the translucent outer sheathing may start to fade, cloud, and/or craze after 8-10 years, but that doesn't affect the performance of the line, since that sheath is there for decorative purposes and to protect the braid from injury. Once the outer sheath starts cracking and the braid starts deteriorating or gets injured, then it's time to replace that type of line.
