The plastic button has popped out and I can see where it broke internally. I'd very much like to simply replace the button (or switch itself) without replacing the entire right side switch gear.

We have just the pushutton/spring available..............

HCP1072 Aftermarket control switch PUSH-BUTTON & SPRING SET. This round black plastic button correctly replaces broken or missing original starter push-button (on the right side control switch) and horn push-button (on the LH control switch). Comes with the contact spring. Slightly longer than stock but fits and looks just great once installed. Fits all XJ550 and XJ650 (except Turbo) models: horn button on the left side switch unit, starter push-button on the right side switch. NOTE: there is a longer end and shorter end of the brass stud. The shorter side is the side that is the visible side on most models; the longer end fits up inside the pushbutton.
    $

HCP21606 OEM control switch STARTER PUSH-BUTTON ASSEMBLY. Contains the entire switch assembly: the black plastic button, the contact spring, and the metal cage that houses the whole unit. You will need to solder the lead wire onto the back of the contact plate. Fits all XJ550 and XJ650 (except Turbo) models.

I like CAD, so decided to measure and create one that I can 3D print.
    This is a cross-section view.

I had green PLA in the printer, so printed a test piece. The metal insert fits perfectly and the button works wonderfully. I have some black PLA, but black ABS would be the thing to use.
I'll get this uploaded to thingieverse and post a link.

I like the green. Perhaps red would also look nice - do they make red ABS? I take it PLA won't hold up over time?

This brings back memories. I bought my 83 brand new in 1985. After only a couple months, my button did just what yours did. Dealer replaced under warranty, and hasn't reoccurred.

PLA is derived from corn and is bio-degradable. It melts at a lower temperature and tends to break down in sunlight more readily.
ABS is what LEGOs are made from and much more durable. I haven't printed ABS yet. It also produces more, er, nasty fumes during print. I've just avoided it, but will look at getting some black, or red ABS. Red seems very appropriate here. If I do that, I'll print a few in case folks want one of their own.

PETG my friend. No fumes, stronger, not biodegradable. All the benefits of ABS (*except no vapor smoothing) without the nasty fumes or fiddlier printer settings. Needs higher temps than PLA of course, but still easy to lay down - no enclosures needed.

I got some red PETG in the mail today and printed a few buttons. I'm pretty happy with how it came out and installed one on my bike with intention of keeping it there. I've tweaked the profile quite a bit to better match the original's profile.

    Looks good!

You've probably already noticed, but a quick PETG tip:

It prints a lot like PLA, with the exception that unlike PLA, it doesn't like being squished so you generally want your bed a little lower for a little more room on that first layer. Trying to squish the first layer down like you'd do for good adhesion with PLA won't work as well and can result in issues like poor adhesion and inconsistent extrusion. This is only relevant at all if you've just been printing PLA and squish it down, though :)

    Well... Isn't this great.
And my local library does small 3D printing!

Looks like ABS or PETG is the better material... How long will PLA last?

I don't know what material, nor color I'm getting.. will find out this evening or tomorrow if there are even options.
... But looking forward to a working button!

When reassembling the whole thing... like this?

    1) Push the button out through the hole in the button enclosure,
    2) Then try and get the spring back in.
    3) Then insert/screw into the housing.

    Using your thingiverse files!
    Thanks
