I disassembled my headlight to fix it after a minor laydown, and putting it back together I can't figure out how the little spring wire was in there. The Haynes manual isn't much help. Can anyone explain it to me?

    Welcome to the forums, Dutymode.

Firstly, I'm not certain as to what model bike you have, so I just grabbed the parts fiche for the '81 XJ 650, but they should be similar.

    Have a peek at this...

If you need to look up a different model of the headlight assembly, or this was not in high enough zoom, check out THIS SITE and change the model/year accordingly.

    Hope that helps!

Howdy, I believe it's just as simple as it looks, it goes right between parts2 & 3. If you don't have that spring clip in place it's impossible to adjust your headlight beam. My 750 Maxim is missing this very same clip and the reflector just flops around.

Seems to relatively straight-forward. it presses between parts 2 and 3 as Steve mentioned.

That little Spring is often lost by PO's who change a Bulb and don't know it gets loose.

You can supplement that Springs Anti-rattle chore with some Serrated Window Screen Spline'd Vinyl Cord.

(The "Vinyl Cord" that's used to keep Screen anchored in the locating channel on Screen Doors.)

    Make a Gasket with it.
Pull it across the top of a Glue Stick.
Run it all around the inside of the Bezel.
Squish it tight when you press the Lens Frame back in.
