Replaced battery on my 750 xj. Charge drops when reving to 11.47, doesn't go above this, even at full rev.(5-6000 rpm.) Replaced alt. brushes, still dropping voltage when reved. Checked wiring, connections, all; seem ok. I hate to keep buying parts, but what do I try next? Have bike wired so headlight, tailight come on with ign. switch. Should I put lights on seperate switch? Any info will be appreciated. Thanks.

If you buy/download the manual, there's a troubleshooting guide in it. All of the methodology of testing the stator/rotor/voltage regulator etc are fairly complicated to explain without pictures. Find the manual online somewhere, it's free.

Aside from the melting, how is the connector? Does it look corroded? Corrosion restricts the flow of current. Restricted current generates heat.

connectors actually look great, i cut the plug apart, and individually connected the wire making sure they were snug. Charged the battery earlier, had 12.04v. Went for a ride around the block for a solid 10 minutes then came home to check the voltage again...8.6v. revved the motor with the multimeter attached and voltage barely changed .15v. put the multimeter on the leads from the stator directly...same effect (0.00~.50v).

that connector didn't melt from sunshine. so just replace the old connectors or solder the wires and don't use connectors. you need a book to test the voltage regulator. and if you leave the battery discharged that far, you'll be buying a new one shortly
