is it possible to weld a new bung onto the head for a exhaust stud bolt or will it mess up the head?

Post up a pic of the damage you're dealing with.
I know this (from personal experience)....welding aluminum takes a huge amount of practice to get right. You won't be doing the job yourself if it really needs to be welded.

In that case I don't understand why you're asking us. The machinist will tell you if a good repair can be made, and if it will be economically feasible.

Off the cuff I'd guess that it should run around $100 to repair the hole. He'll likely be using a TIG machine, so warping should not be an issue. The machinist may elect to bolt the head to a fixture if the repair requires extensive work, just to be sure that it does not warp during welding. Bring him a new exhaust stud along with the head so he can match the thread. A box of doughnuts wouldn't hurt either (or his favorite scotch).

You did good. I hope that I didn't come off sounding too gruff in my reply.

K-moe, if you were Canadian, there would be an apology here. All you did was explain yourself. Also, a Canadian would bring his machinist BEER! Just a pointer. Sorry aboot the confusion!
