So I had a local shop mount two new Pirelli Sport Demon tires for me, and put in the new bearings I got from xj4ever (Ridiculously fast shipping, btw). Got the front wheel on no problem, but the back wheel was giving me trouble. I just can't get it to mesh with the gears, and for some reason it looks like the spacer that goes in the gear side seems like it's sticking out too much, but it's as far in as it will go. I looked in my Haynes manual and it seems like it should be flush with the gears. Any advice? Here's a couple pictures.

The splines must be straight to each other for it to mesh. With my bike on the center stand I sit on the ground facing the pumpkin splines, lift, turn and push until they mesh. It should go right in.

Also, there are two different spacers back there, one fits inside the final drive hub, the other fits in the wheel center hub. They're both ABOUT the same size, one is a little longer than the other:

The wheel hub spacer (which is what the flanged bearing spacer "ring" fits onto) is:
    OD: 24.00mm
    ID: 17.22mm
    OL: 62.50mm

    The final driver spacer is:
    OD: 24.00mm
    ID: 17.20mm
    OL: 69.50mm

I would try and see if that spacer is out of alignment and being kept from sliding into the housing. You might use the axle bolt to try to align it. The wheel should actually slide together easily. Don't force anything, cause breakage and foul words.... hope this helps

You have the wrong spacer in the wheel. Chacal has the details in his post.

Where would the wrong spacer come from?

Ding ding ding, we have a winner. I got everything lined up and slid the axle bolt in and the splines locked up just like they should. Thanks for the replies everyone. I should be able to get her up and running tomorrow night after my shims get here.

I have no idea why it would be the wrong spacer, but I got it all back together now and it feels just fine.

Also, just realized my spacer looks just like the spacer in the xj4ever rear brake tutorial here. http://www.xj4ever.com/rear drum brakes.pdf

Glad you got it all back together. For future reference something I found to help is to put the bike into gear so the splines on the final drive don't move as you are trying to line up the splines on the hub.
