I'm trying to get away from spending 400$ + on a new exhaust setup if I can. I'm sure I can fabricate something but I'm just not sure where to start

When I was looking for new exhaust for xs750 i found one in Germany it was in excellent condition and it went for $60 I think postage should not cost more then $100 to US. Still cheaper then $400

How do the headers separate apart from the mufflers?

Underneath the engine. Every downpipe comes off separately.

No. I always mark the downpipes from 1 to 4 with black marker pen. But it takes 5 minutes to put them back on

Ok so the clamp just loosens and they slide out? Mine won't move after I loosen the clamp is why I ask, I didn't want to break anything. I'll give it a few taps and see what happens

Unless you can see that it has been welded it should come out. Try this. Take whole exhaust of the bike put it in vertical position so the downpipes are at the top, spray some wd40 inside the gap between downpipes and end can, leave it over night and try to twist it. Otherwise buy butan gas blow torch and heat it up where they goes in to the end can. It should come out.
