Looking for ideas on where to look next....

Stopped working out of the blue a few days ago.

Upgraded fuse box months ago, tested today, working fine
    Changed all bulbs
    Removed and tested ignition
    Removed and tested switch block
Checked bulb connectors and tail light wiring by sight, all look fine

After all this... Still no headlight. Where to next?

test for voltage and grounds at sockets then go back to harness where the connections are .
you can use a test light or meter.

did you check out the connections on the high low beam switch?

High beam switch is a bit harder to get off and test on these.... So no, not yet. But that will be next after testing connections :)

if you do not have 12 volts at headlight check to see if you have 12 volts at input of hi/lo switch

I'm not very educated on the version that you might have in Australia, so a few questions.

    First, what year is it?

Does it have the push to pass button? If so, this bypasses the on / off switch and the high low beam switches.

Does it have the side stand safety feature?

Does the high beam indicator illuminate when high beam is selected?

The title says headlight and tail light, is it really both or just the headlight?

Ok so after stripping down both switch blocks and ignition... Testing plug connections and looking at the fuse block... I had nothing, except a few hours work behind me...

When I tested the fuse block, I tested the fuse... When I undid the 2 screws holding the fuse block down, the light came back on... Must have been a dodgy plug connection or similar because the terminals are firm and it hasn't gone back off since screwing it back down without actually doing anything other than removing the re-screwing the fuse block... Damn bugs.

What I do know now is that its a fairly unmolested and solid wiring loom that now has clean ignition and switch blocks

The original fuse clips become brittle, and crack easily. That leads to intermittent connections, even when the clips look and feel solid.
Replace the clips, or replace the fuse box.

If spade terminals were used along with the new fuse box a closer look at the terminals and how they were crimped might reveal the problem. If the proper crimping tool is not used the spade terminals can develop an intermittent connection, which can usually be noted by tugging on the wire a bit to feel / observe for any looseness.
