Changed the shaft fluid today to find BLACK grease/sludge has built up at the base (on the drain plug). I suspect some grease has made its way in. Anyone have experience with this? 'red alert' or 'keep an eye on it'? thanks!

There is no way for grease to get into the final drive without someone putting it there on purpose.
What you found is sludge, which is what is created when oil is allowed to be in service for wayyyy too long.
Your drain and fill is all that's needed. If you want to you can drain the new gear oil (carefully so you can reuse it) and replace it with 30wt motor oil with about 1/4 ounce of Seafoam. Run that for about 50 miles, then drain and replace with the gear oil. That will get any remaining sludge into suspension so that it can be drained.
