I'm in the process of rebuilding and cleaning the carbs and want to clean up the threads. I can't seem to find thread chasers in sizes under M6. Would it be acceptable to use a tap instead?

No. Cut a groove in a screw and use that. A tap is going to cut the metal instead of just cleaning out the crud.

How would you go about cutting a groove? Sound useful.

I've used a file to do just that.

Run a nut up the bolt, use a hacksaw or junior hacksaw to cut the slot, back the nut all the way off. Check with a magnifier that the threads are clean before using it.

I use my Dremel and a cutoff wheel. I don't cut a slot through the diameter; I cut a groove along one side just deep enough to hit the minor diameter of the threads.
The groove gives the crud somewhere to go.

So, if I understand you basically have a flat spot in the threads?

No. A groove similar to what you'd see on a tap.
I suppose a flat spot would work just as well though.

I have done. But making a flat on one side would be easier.

Looks like something I may try just for the fun of it. it would seem that keeping the cut threads clean and precise would be the main consideration.

A quick touch up with a thread file is usually needed.

You can make a chase out of nylon screws as well, but I haven't done that for anything smaller than 6mm.

Any idea how to touch up the threads on a M3 screw? Can't seem to find a thread file available in 0.5mm pitch.

Wire wheel at that size. Or a small triangular file. Or a whetstone. or put a nut on it before making the cut and the nut will deburr it when removed.

lets just start all over again
yes it would be. just be careful and turn it with your fingers, no tap wrench. get a set and use the plug tap unless there's something on the other side the tap will hit, if so use the bottom tap.
you won't remove any meaningful metal with finger power

I think it also depends on the quality of the TAPs - someone gave me an obviously Chinese set once that's gone straight in the bin - even with the naked eye I could see burrs. A proper precision TAP has to be good doesn't it?

Reminds me of the little screwdriver set I get almost every year from one of the kids Santa Shop at school. He goes in with $5 and I get a little set that says DAD on it. At least this year it had a bottle opener on the end :D
