    fp42) Petcock vacuum diaphram RETURN SPRING. The return spring should always be replaced (or, the original spring shimmed with the HCP663 shimming washer) as a normal part of a petcock rebuild procedure.

    HCP13145 Aftermarket petcock vacuum diaphram RETURN SPRING. One of the many causes of a leaking petcock is a diaphram return spring that has weakened over time. These replacements are produced to a slightly longer specification than stock, resulting in approximately 10% greater spring pressure operating upon the vacuum diaphram disc (and thus upon the plunger sealing o-ring), thus helping to compensate for other worn original parts and helping to insure a leak-proof rebuild. Highly recommended when rebuilding any stock petcock. For use with all XJ550, 1984-85 FJ600, XJ650 (except Turbo), all 1981-83 XJ750 models, and all XS1100 Standard model petcocks.

    HCP663 Aftermarket vacuum control module vacuum diaphram SPRING SHIM WASHER. This washer goes behind the vacuum diaphram plunger spring and acts as a tension shim to allow the spring to put more pressure on the replacement-style o-ringed plunger tip, and thus allowing it to seat and seal properly. Used on all XJ550, 1984-85 FJ600, 1986-88 FZ600, all XJ650 (except Turbo), all XJ700, XJ750RL, XJ750-X, XJ900RK, RL, N/FN, and F models, and all XS1100 Standard model petcocks,and the vacuum control unit on XJ1100, XS1100 Special, and XS1100 Midnight Special models. This washer goes under the spring and fits into the recessed well in the cover plate.

    fp3) Aftermarket petcock fuel control VACUUM DIAPHRAM REPAIR PARTS. The vacuum diaphram, located underneath the vacuum plate on the "rear" of the petcock body, consists of the fuel shut-off plunger needle (with an o-ringed plunger tip) attached to a dual-diaphram metal disc. A spring provides pressure against this disc, which in turn forces the o-ringed plunger tip to seal closed against a beveled seat in the petcock body, thus shutting off fuel flow when the engine vacuum is absent (i.e. when the engine is off).

    A number of problems can and do occur with this system which result in either petcock failure (no fuel flow, at all) or with a petcock that constantly leaks fuel flow (a petcock that never truly shuts "off", which can result in flooded carbs, fuel in the crankcase, fuel leakage and fire hazards, etc.). Typically, the o-ring on the plunger tip fails or gets deformed over time, the vacuum diaphragms get brittle, torn, or otherwise rupture, or the pressure spring weakens and loses its tension. In most original 25+ year old petcocks, all three of these problems are common.

    Offered below are both standard and deluxe versions of the VACUUM DIAPHRAM REPAIR KITS and PETCOCK REBUILD KITS which contain the parts needed to fully rebuild your factory petcock.

    fp42) Petcock vacuum diaphram CHECK VALVE. This small, round plastic disc (original is bakelite) anti-backfire valve fits into the vac diaphram cover plate behind the vacuum hose brass nipple, and prevents a engine backfire from migrating up thru the intake manifold, thru the vac hose to the petcock, and into the petcock body.....a very bad thing to happen!     Generally, this disc never needs replacing unless it is lost or goes missing during a rebuild ---- but, it needs to be there!. Using a petcock without this "valve" is like wishing for a death sentence!

    On the affected petcocks, we’ve found that it is necessary to slightly “lengthen” the plunger shaft distance, and the best way to do this is to use an appropriate sized deep-well socket, and place the plunger shaft/tip down into the well of the socket……so that the round metal disc will be sitting on the top of the socket opening, with the plunger shaft down inside the socket well.

    Now, take a small hammer (or hammer-like object) and GENTLY tap on the tip of the shaft sitting above the disc, thus “dimpling” the disc in the center JUST SLIGHTLY and thus moving the plunger tip (with the o-ring) “closer” to the seat in the petcock body. This dimpling should BARELY make a concave surface out of the round. previously-flat disc.

    As mentioned, some of these petcocks actually had their o-ring seat drilled slightly off-center (or cockeyed) in relation to the plunger shaft…….original plungers used a HOLLOW o-ring that could easily deform to make up for this slightly off-kilter orientation of the shaft vs. the seat. The replacement plungers use a standard, solid o-ring and this cannot deform as much as the original hollow o-rings do. By dimpling the support disc, and in effect “extending” the length of the plunger shaft, the solid o-ring can take up any tiny amount of slack caused by this non-alignment issue.

    fp3) Aftermarket petcock fuel control VACUUM DIAPHRAM. The vacuum diaphram unit, located underneath the vacuum plate on the "rear" of the petcock body, consists of the fuel shut-off plunger needle (with an o-ringed plunger tip) attached to a dual-diaphram metal disc. A spring provides pressure against this disc, which in turn forces the o-ringed plunger tip to seal closed against a beveled seat in the petcock body, thus shutting off fuel flow when the engine vacuum is absent (i.e. when the engine is off).

    A number of problems can and do occur with this system which result in either petcock failure (no fuel flow, at all) or with a petcock that constantly leaks fuel flow (a petcock that never truly shuts "off", which can result in flooded carbs, fuel in the crankcase, fuel leakage and fire hazards, etc.). Typically, the o-ring on the plunger tip fails or gets deformed over time, the vacuum diaphragms get brittle, torn, or otherwise rupture, or the pressure spring weakens and loses its tension. In most original 25+ year old petcocks, all three of these problems are common.

This is the tall, white filter unit (yours may have turned brown after all these years) that fits onto the petcock and goes up into the tank. 94mm (about 3-3/4") tall, which may differ slightly from the stock filter height, but it doesn't interfere with anything and doesn't change the performance.     fp3) Aftermarket vacuum control module fuel control VACUUM DIAPHRAM. The vacuum control module diaphram unit, consists of the fuel shut-off plunger needle (with an o-ringed plunger tip) attached to a dual-diaphram metal disc. A spring provides pressure against this disc, which in turn forces the o-ringed plunger tip to seal closed against a beveled seat in the module body, thus shutting off fuel flow when the engine vacuum is absent (i.e. when the engine is off).

    A number of problems can and do occur with this system which result in either petcock failure (no fuel flow, at all) or with a petcock that constantly leaks fuel flow (a petcock that never truly shuts "off", which can result in flooded carbs, fuel in the crankcase, fuel leakage and fire hazards, etc.). Typically, the o-ring on the plunger tip fails or gets deformed over time, the vacuum diaphragms get brittle, torn, or otherwise rupture, or the pressure spring weakens and loses its tension. In most original 25+ year old units, all three of these problems are common.

    fp3) Aftermarket petcock fuel control VACUUM DIAPHRAM. The vacuum diaphram unit, located underneath the vacuum plate on the "rear" of the petcock body, consists of the fuel shut-off plunger needle (with an o-ringed plunger tip) attached to a dual-diaphram metal disc. A spring provides pressure against this disc, which in turn forces the o-ringed plunger tip to seal closed against a beveled seat in the petcock body, thus shutting off fuel flow when the engine vacuum is absent (i.e. when the engine is off).

    A number of problems can and do occur with this system which result in either petcock failure (no fuel flow, at all) or with a petcock that constantly leaks fuel flow (a petcock that never truly shuts "off", which can result in flooded carbs, fuel in the crankcase, fuel leakage and fire hazards, etc.). Typically, the o-ring on the plunger tip fails or gets deformed over time, the vacuum diaphragms get brittle, torn, or otherwise rupture, or the pressure spring weakens and loses its tension.

    HCP116 OEM petcock in-tank FUEL FILTER. This is the tall, white filter unit (yours may have turned brown after all these years) that fits onto the petcock and goes up into the tank. 94mm (about 3-3/4") tall, which may differ slightly from the stock filter height, but it doesn't interfere with anything and doesn't change the performance. It's a swell idea to clean or replace this filter whenever you have the petcock out for servicing.     NOTES ON USE OF THE HCP116 FILTER:
    - some original petcocks used a shorter 2" tall filter, which is no longer available, and this taller filter will work just fine in place of it, but may change the determination point of when the "reserve" supply level is reached.

    Petcock rebuilding tools:

    cps2) Aftermarket high-quality WET-OR-DRY FINISHING SHEETS. Since these don't contain "sand", we really can't call them "sandpaper", but you get the idea. A large assortment of ultra-fine finishing paper is just the trick to polish all of the mating surfaces and the selector lever rear “face” in your petcock, ridding them of any surface oxidation and minor imperfections that will prevent the from seating properly. Our recommendation is to start with the 400-grit paper and then use the 600- and 800-grits until you get the surfcaes micro-polished to an incredible smooth finish. One 9.5" x 11" sheet of each size will be enough to do many petcocks. We recommend that you place the paper face up on a flat piece of glass (glass is a really smooth, flat surface), wet the paper with ED40 or the like, and then move the surface to be polished in a back-and-forth and a figure-8 pattern to remove all imperfections and high spots.
